I see you've asked several Q's regarding transmission....The recognised expert on both the T5 box and BTR diff' is John Reid of Readman Racing. I'd guess a 'phone call to him would answer those Q's. I know of 2 people who've had diffs' rebuilt by him and been pleased with the service.
I 'think' you can get a 6 speed version of the T5 box....but of course, you'd have to shorten the prop shaft/alter g-box mountings to fit.
Regarding the chassis, most folks have questioned galvanising, being concerned with distortion...Although L-Rover used it and you can get galv'd Lotus chassis as aftermarket supply. I understand several people have used either POR-15 or a 2-pack chassis paint which claim to be the answer to chassis treatment....I'd research some more before going down a galvanising route.
