Volvo S40 rattling under load
Discussion
As per the title, I know it's a bit of a guessing game but maybe someone could help.
2011 Volvo S40 with the 2.0 petrol (Duratec), practically the same car and shares many of the same parts as the C30 and Mk2 Focus.
Anyway I hear a rattle under acceleration. It goes away when maintaining speed and also comes and goes depending on the rev range. Best way I can describe it is it sounds like metal trim rattling, but I've not been able to find any loose heat shields etc.
Then I thought DMF, but if I steer left/right while accelerating the sound comes and goes, plus the clutch and shifting is fine.
I've sort of narrowed it down to maybe the gearbox torque mount or one (or both) engine mounts, unless anyone has any other theories. It definitely sounds somewhere close to the gearbox but it could equally be a suspension component. The car performs fine, it's just annoying to hear all the time

Wow i have the EXACT same issue on my s40 petrol 1.6 se.
It sometimes really annoys me, and I have no clue what it is, the mechanic checked and also has no clue, but the car has since driven countless times up and down the country on typical 200+ miles in a go, did it from London to the alps and back last year, and more similar driving throughout, and nothing has gotten worse or better with the sound.
If you do find out, pls let me know, I'd love to get rid of that annoying sound!
