This adventure all started off when driving one day what appeared to be smoke started coming through dash,pulled in and opened bonnet and the engine was forcing water out the header tank and onto manifold which was coming through dash. Got a 25 litre can of water from a friendly farmer and nursed it home.
So an overheating defender we had better start with a thermostat which turned out not to be the problem. It must be a headgasket then was the next obvious solution but with head removed that was perfect so randomly I tried pouring water through the egr cooler and we found where the water that was sitting in the dome in the top of pistons was coming from.. It was a case of it now wouldn't be much more work to lift the engine and put a clutch in while we are at it.
Defender now running great but we have a clutch problem. It required an adapter for the new slave cylinder and we think it is leaking as the pedal sometimes stays down first thing in morning until it gets a few pumps. I think we will go in from the bottom next time. Bloody landrovers but I find modern hilux etc have joined the obese society!

This is the cooler which burst and was allowing water into the engine,

I wonder if this is an aerodynamic problem? With an engine bay so tight, there needs to be some decent negative pressure somewhere by which to extract the hot air. The beefier rad only helps if there’s decent airflow. Rather than cutting additional holes in the front edge of the bonnet, is it perhaps worth fitting outlet vents?

Tbh, it could be airflow struggling to get out..

It's got an open vent on the side, and one a top of the wing.

Luckily, one of the twin fans upfront failed on a run up the M6 over the weekend... unplugged and left the higher temp one active. Kept a close eye on temps, and tbh it behaved exactly the same without the fan, so can assume the low speed fan was cutting in wayyy to low, and wasn't even doing anything anyway.

Will adjust the fan cut in temps via CANtcu (absolute godsend!)

I've found a chap on eBay selling what appears to be a twin spal arrangement that is OEM fitment on evora's for a very good price which appears around same size as TD5 rad.

Should be here this week, and get fitted and tested before heading before Italy

On my V8 110, it is clear engine bay temps are dealt with by venting air past the engine and transmission. Your setup *looks* to be using a lot of the space that would otherwise be available for airflow.

If you're still struggling with the new setup, the other option is there's at least one supplier selling "vented bulge" GRP Puma bonnets. Whilst not an exit vent, it is possible an increase in pressure in the engine bay might help to "encourage" hot air to vent underneath.



The only problem with a vented bonnet (exit vents) is that it might defeat the benefit of the under-screen air vents - they might become heaters, not coolers smile
