The 500 is being replaced just as soon as I can make my mind up on what to buy, it's mainly a commuter car so comfort/economy important.

I can't decide between the following

Volvo C30 DRIVe
Volvo C30 2.0 D
Honda CR-Z
Fiat 500 D
Mini Clubman D

budget? Brand new, or demo/used?

Honda CR-Z is to ugly to drive, so thats got to be taken out of the list!..

Plus is isnt actually good at the one thing it should be - economy!

There seems IMO little point replacing a dull cummuter car with ..... a dull commuter car. Might as well just keep on driving unless the 500 is either a rubbish car or hideously unreliable.

What about the new Fiat 500 twinair - supposed to be a hoot and very economical too

Does your mileage justify the extra cost of a diesel and extra fuel cost of diesel as I can't honestly believe anyone willingly drives one.

Driven one & couldn't get over 35mpg out of it, common issue with them it would seam.

C30 if you're using it for commuting. Different and interesting to look at, comfortable to be in and very economical. Have been considering one myself to replace the missus' car.
