If a sole trader is doing a TUPE to a newco, what paperwork is required aside from the leaving/joining on the 2 payrolls?

Nothing.

Just change the name of employer on the existing contract.

I think you should give the employee a ltr explaining the position and that their salary, benefits and rights are unchanged. Including continuous service.

How many employees does the trader have? Has there been any consultation?

Its a family business in that the wife and 2 kids work for the husband/dad and he is incorporating it - I think we can assume that they have been consulted but my query is whether any written evidence is required?

The transferor has to provide information about the employees to the transferee in writing or another readily accessible form. Consultation info for employee representatives should also be in writing. This may not matter much in the context described, but, strictly speaking, those are the rules.
