I left our 2004 XC90 into the Volvo dealer yesterday for a service. They never mentioned it but I noticed tonight that they have repalced the yellow Umwelt plakette with a green one.

Very nice of them, but why? Has there been some sort of reclassification or did they make an error in the first place?

Consider yourself lucky - yellow-stickered cars are not allowed in most of germany´s "Umweltzone"s in 2011.
Either your garage was being very nice or they have added a secondary air unit (wd?) to your engine.
(I run this setup in a 1994 Mk3 Golf and it only operates in the first 20-30secs after cold start,
the idle is slightly raised when this unit is active, does not harm mileage or performance.)
In this case, you should look at your car´s papers, there should be a new emission test/certificate
that comes with the green sticker, now rating a different "Schadstoffklasse" (Emission classification) than before.
