Mondeo mk4 cuts out with no warning

OK, here goes, benefit from my horrible experience with one of these, bearing in mind we are auto electricians, and have a pretty good idea of what we are doing (though you may wish to disagree after you hear this story).
1) Car intermittently cutting out. Seen the high pressure fuel go low pressure at this stage. Removed the tank for a quick inspection - nothing obvious, changed the fuel filter, and no joy. Changed the pressure regulator. No joy.
2) Scratched heads for a few days. Various pressure tests on the high pressure system - no faults. After consideration changed the ECU.No joy.
3) Removed the tank again, and stripped it right down. Found the little silver 'QC Checked' sticker had fallen down off the fuel level sender. Was now stuck in the plastic cup underneath the fuel pick up. It was randomly floating about and getting sucked over the fuel line, starving the engine of fuel. After the engine had stopped through fuel starvation, the sticker would fall back into the fuel pot, and the process would start all over again.
It was a PITA to find, took ages, cost a load in misplaced parts, and our customer got very cross, and eventually we lost him. But we did find it eventually, and that's what it was. Cow of a diagnostic job (2.0 TDCI), lovely car otherwise.

Hi thanks for your comment.but i just dont see why when i pull the lead off the fuel volume regulator valve and spray it with carb cleaner and it start.when it doesnt i take the whole regulator off and spray with carb cleaner it starts.thats whats puzzling about it
Maybe it is the FP regulator. £80 ish for a new one - go for it, though there are ways of testing it. I just share my experience as a tale of woe and heartache, so everyone can benefit from my misfortune and incompetence. Gassing Station | Ford | Top of Page | What's New | My Stuff
